In the world of DIY projects and custom signage, innovation often lies at the intersection of creativity and technical know-how. A recent YouTube video from "Paw Paw's Workshop" showcases an impressive project: the creation of a 30x30-inch 3D epoxy resin sign using the
Genmitsu PROVerXL 4x4 CNC router machine. This project not only demonstrates the potential of combining digital design with physical fabrication but also offers valuable insights for those interested in similar endeavors.
Design Process
The project begins with the design phase. The creator starts by searching for an image on Google Images. In this case, a black-and-white cougar paw illustration is chosen. When selecting an image, it's crucial to prioritize high resolution, as this directly impacts the quality of the final product. Once the desired image is found, it's copied and imported into VCarve Pro software.
In VCarve Pro, the image undergoes several transformations. First, it needs to be converted into a usable format, such as an SVG file, by using the trace bitmap function. After tracing, the image may have irregularities or an excessive number of nodes. To address this, the creator uses the curve fit and bezel curve tools to clean up the design, resulting in a smoother, more refined shape that will carve more cleanly and efficiently.
Next, the image is sized and positioned within the 30x30-inch workspace. An offset border is added, and text (in this case, the letter "C") is incorporated into the design. The creator takes advantage of the software's layering feature to separate different elements of the design. This allows for individual control over each part, ensuring that they can be cut out separately at the appropriate depths.
Cutting with the Genmitsu PROVerXL 4x4
Once the design is finalized, it's time to generate the G-code, which will guide the CNC machine during the cutting process. The creator configures the tool paths for each layer, specifying details such as the starting depth, cut depth, and the type of endmill to be used. For example, a quarter-inch endmill is selected for cutting the foam, and adjustments are made to the number of passes and the addition of tabs to secure the material during cutting.
The Genmitsu PROVerXL 4x4 proves to be an excellent choice for this project. Its large work area allows for the entire 30x30-inch sign to be cut in one piece, eliminating the need for tiling and saving significant time. The machine cuts through various types of foam materials cleanly, with minimal dust, especially when used with a dust boot. The creator highlights the quality of the cuts and the ease of setup, making the CNC machining process accessible even for complex projects.

Post-Cutting and Epoxy Resin Application
After cutting all the components on the CNC machine, the edges of the foam pieces are rounded over using a router table with a half-inch round-over bit. This not only enhances the aesthetic appeal of the sign but also facilitates the flow of epoxy resin. Subsequently, the pieces are primed with exterior-grade paint and left to dry overnight.
When it comes to applying the epoxy resin, careful planning is required. The creator calculates the amount of resin needed based on the surface area of the sign, using a guideline of approximately 3 ounces per square foot. The resin used is a 1:1 ratio product from Let's Resin, and the color is achieved by adding micro powders. Since the resin has a limited working time (40-50 minutes for the colored resin and 25 minutes for the clear topcoat), it's essential to work efficiently.
During the resin pour, the creator uses techniques to manage bubbles. Because using a torch can melt the foam, a heat gun on a low setting is passed over the resin surface to pop any remaining bubbles. After each pour, the resin is left to dry overnight before proceeding with the next steps.

For the final clear topcoat, the creator takes extra care to ensure even coverage, especially on the vertical surfaces of the 3D elements. Blue tape is used around the edges to create a form for the resin, which is removed at the right time to allow the resin to flow over the edges smoothly.
